Hi All,
my second gear started to slip over its dogs under heavy load, opening the gear box showed damaged 2&6 gears, selector fork and rods where damaged.
The cause was put down to rider abuse and subsequent enquiries led to the same conclusion.
The problem I have is that the witness marks on second gear only reach roughly a 1/4 of the way in, in other words unless the engagement of the gears leaves no marks then the gears have never meshed fully.
Any thoughts or similar problems.

How many k's has it done.
Is it dragraced with clutchless shifts.

Phil, I'm guessing this is an 05 model!
Seems a few 05's have had similar problems, and Suzuki warranty are saying nothing about it!

its stock with no modifations 2004 model with 17000klms that has never been raced or dropped.
Im in Frankston, Vicoria, I have the Purple/Black trim.

Purple and black with problems -- BULLSHIT. Ooops sorry mate I've got one of those and can not imagine anything less than perfection.
This sounds like a waranty issue. Take it to a dealer and ask them to reply with condition and probable cause in writing.
From there on you will have to deal with Suzuki. Expect them to reject it first time as this is standard for them. I suggest you talk with a couple of other members here who have had similar problems of late and quote their case history to Suzuki.
Give us a yell if you need a hand with wording and keep this post updated on progress.

I'm going through Fair Trading as Suzuki Australia told me I rode my bike to hard as it did the same thing on it's first real hard ride, (otherwise a 6 day a week commuter).
Brendan Gunton told me I ride the bike too hard without seeing the parts or the bike and said that the Hayabusa had never had any problems with it's gearbox. What a load of .....
This is my second Busa and I didn't have any probs with the first so no hesitation on buying a second......HUUUGE Mistake
After almost 7 weeks now Suzuki Australia still will not give me a written response as to why they won't warrant the bike.

Firstly thank you all for your replies, your advice and input was very much appreciated.
Secondly please accept my apologies for not posting this sooner but a combination of job hunting, kid’s education and a few problems at school have taken up a lot of time and I have let a few things slip.
First update, I spoke to the mechanic who repaired the bike and after some discussions he agreed it was pretty poor for this type of failure to occur.
My next step is to find some one who can test the internal surface of the damaged gear to confirm if the cogs are meshing correctly.
If all works out I will present this to Suzuki and see what sort of reply I get then go from there.
It looks like a long process but well worth it in the long term

Did this 2nd gear problem happen at about 100clicks in 2nd and feel like the back wheel loses traction?

Thats what mine doed Fords. its a k6 and when you get the powerd down in seccond as you're getting up near 100 klicks it slips and the revs peak momenterily like what happens whenn you light the rear up. I would go down to the spewzuki dealer I braught it from but with my bike still being a patchwork effort I'd have no chance <i></i>
Gday all, just joined up but have been reading up on this site and others about this problem since November. i bought an 05 red black new, thinking the 2 year warranty was a good idea. HA HA. 6000k on the dot it started jumping out of 2nd, Suzuki tell ya its rider abuse & to bang it, but only after the bike is in pieces (very convenient) Bent fork, bent shift rod & damaged 2nd & 6th gears. Anyway, had to pay for it myself & had 2nd gear undercut to prevent this happening again (i hope). Cant believe 2nd is the only gear not undercut & after studying my worn parts, im not surprised this happens so often. Not sure i could be bothered chasing Suzuki either after speaking to the warranty dept, their just not interested. Anyway, got my baby back now & it feels better than ever, all now. Spewin as i would have loved to have gone to jindy. <i></i>
Mine has just started doin it. Not that I have been rid'n it much. How much did it cost to fix?
Never draged mine but did spend alot on the back wheel!

yeah, if anyone who's had to do this repair wouldn't mind posting what it cost to fix it would be appreciated. mines just done 19000 kays and its been doing it for a bit over a week. <i></i>
Bike shop charged me 1200 for parts & to reassemble. Suzuki paid for the tear down. Cost me 140 to have 2nd gear undercut. I know the guys at the shop & i think they looked after me on labor, they sold me the parts at cost price. I was quoted around 1100 plus parts (around 500) by Phil Tainton and he told me Suzuki wouldn't cover it. The worst part was having to drive everywhere for 2 months, 4 wheels just don't excite ! <i></i>

      I am about to go to the Consumer Tribunal  and the more details I could gather Re: putting a case forward as a factory manufacturing fault, The better I think it would be for all of us.
    I would be interested in bike details and owners names and who it was reported to so as to prove that we all have been given the same bunch of lies from Suzuki.
    In doing this it would set a precedent for any warranty issues we or future Suzuki customers should encounter in the future.
