Sounds like a short to ground...will probably need a new lead anyway so replace the lot would be my suggestion but find out why its heated up before running it anymore.

reg rec is a heat sink so the wires will get hot ,just a quick question ,was the bike running fine before you painted it, if so put it back together get rego and go for a ride,

Don't forget to check for spiders before you go for a ride...

Check the ground connection as well. It has to be solid to metal. If you have painted things maybe you got bad connection through the paint. That would heat the things a bit because of the increased resistance.

That must be a gen I as doesn't look anything like mine which is mounted without any rubbers, and I meant the ground connection from the battery to the frame.

Just out of idle curiosity how much do Suzuki want for one of those?...not the bracket but the reg/rec...I looked on fleabay and prices varied wildly from around $45 to $300. All appear to be brand new and most are in Yank Land. I guess if you buy one over the counter here it will probably be $600 and up....wish I was wrong!

Problem is not the regulator just the connection in the plug, the gen 1 terminals and plastic are available at many auto electricians
just replace the overheated terminals if there bad or clean then and replace the plastic if there not so bad
a fine thin blade or screwdriveris needed to depin the terminal
